Degradation Mechanisms in Harsh Environments

In coastal and salt-spray regions, silicone rubber surfaces undergo progressive aging characterized by increased surface roughness, loss of hydrophobicity, and reduced electrical performance. Salt-fog aging tests have demonstrated that although degraded surfaces can partially restore water repellency through diffusion of low-molecular-weight silicone oil during off-cycles, irreversible changes—including surface depolymerization and filler particle loss—accumulate as the number of aging cycles increases. The required time for hydrophobicity recovery lengthens with repeated salt-fog exposure, and discharge ignition time decreases correspondingly, both serving as reliable degradation diagnostic indexes. At salt spray conductivity reaching 3000 μS/cm, the surface flashover voltage of RTV coatings can drop to a minimum of 19.4 kV, highlighting the severity of contamination under extreme coastal conditions.

In severe cold regions, low temperatures induce glass transition effects in the silicone rubber matrix. While silicone rubber maintains flexibility over a wide temperature range due to its low glass transition temperature, prolonged exposure to temperatures below -40 °C can reduce elastic recovery and interfacial pressure. Temperature cycling between day and night further accelerates stress relaxation and may enlarge microvoids at the silicone–XLPE interface, creating favorable conditions for partial discharge initiation.

Material-Level Improvements

The most fundamental approach to enhancing weathering resistance lies in material formulation. Nanocomposite technology has demonstrated significant promise. Research on silicone rubber/silica nanocomposites subjected to combined UV radiation, heat, humidity, salt fog, and acid rain for 5000 hours revealed that nanocomposites containing 5 wt% nanosilica exhibited superior hydrophobic behavior and the lowest leakage current, with FTIR analysis confirming negligible reduction in hydrophobic methyl group absorption peaks. This indicates that nanofillers effectively protect the siloxane backbone from environmental attack.

For RTV silicone rubber coatings, the addition of nano-silica at 3 wt% has been identified as the optimal filler content, preventing excessive surface roughness caused by UV irradiation, preserving dielectric strength, and increasing the contact angle to above 125°. These nanofiller-enhanced coatings are particularly valuable for protecting the exposed surfaces of cold-shrink terminations in polluted coastal areas.

EPDM-based formulations offer complementary advantages for low-temperature applications. Hybrid composites containing both micro-silica and nano-silica fillers have demonstrated improved hydrophobicity and better surface smoothness compared to neat EPDM after accelerated multistress aging. Modern cold-shrink products utilizing high-quality silicone rubber and EPDM achieve temperature resistance ranging from -55 °C to 150 °C with a service life of up to 30 years.

Structural Design and Sealing Reinforcement

Structural measures are essential for mitigating moisture ingress and maintaining interfacial integrity. Leading cold-shrink accessories incorporate triple-sealing technology combined with silicone rubber's inherent sealing and hydrophobic properties to prevent atmospheric-environment-induced failures. The extended stress cone installation dimensions provide larger tolerances for installation deviation, reducing the risk of human error in field assembly.

For outdoor terminations, skirted designs that increase the creepage distance are critical in salt-spray environments. The addition of rain sheds on the termination body effectively lengthens the creepage path, improving pollution withstand capability. In underground joints where prolonged water immersion is possible, the water-blocking process at the conductor core prevents moisture from penetrating the main insulation interface, thereby suppressing the initiation and propagation of water trees.

Surface Protection via RTV Coatings

Applying RTV silicone rubber anti-pollution flashover coatings provides an additional protective barrier for cold-shrink accessories in severely contaminated environments. These coatings maintain long-term hydrophobicity on the accessory surface, limiting leakage current to harmless levels in the presence of moisture and contamination, and reducing pollution-related flashover risk. Enhanced RTV-II formulations offer strong adhesion to various substrates, excellent self-cleaning properties, and a service life of at least 15 years under most operating conditions. The coatings are suitable for application on both new and existing accessories, making them a cost-effective life-extension measure for accessories already in service in coastal areas.

Intelligent Monitoring for Predictive Maintenance

Beyond passive protection, online monitoring systems enable early detection of degradation. Modern smart cable joints incorporate embedded temperature, humidity, and pulse partial discharge sensors that directly perceive internal operating conditions without interference from external environmental factors or electromagnetic waves. Using the international standard pulse current method for partial discharge monitoring, these systems provide real-time data that directly indicates the insulation condition of the cable joint, with AI algorithms enabling intelligent early warning to seize precious time for fault handling.

Conclusions

The weathering resistance of cold-shrink cable accessories in harsh environments requires an integrated strategy combining nanofiller-enhanced materials, optimized structural sealing, protective surface coatings, and intelligent monitoring. Silicone rubber's inherent advantages—including high siloxane bond energy, low glass transition temperature, and hydrophobic surface properties—provide a solid foundation. By reinforcing these properties through nanocomposite technology, triple-sealing design, RTV surface protection, and embedded sensor monitoring, cold-shrink accessories can achieve reliable long-term performance in coastal salt-spray zones, high-humidity underground installations, and extreme cold regions, with expected service lives approaching 30 years even under the most demanding conditions.
